MOLDING OF TWO PLASTIC COMPONENTS

Abstract The present invention relates to a process of joining two plastics parts / components/hollow bodies using molding and, in particular, to a process of joining two plastics parts / components especially two hollow-components involving molding using thermo-plastic material. Importantly, the process of the invention would enable producing plastic bodies by effective joining of plastic halves/parts using molding as an alternative to welding which would be simple to carry out and would favour complete hermetic sealing with improved strength and rigidity. Also, the thermoplastic sealing of the invention is adapted to further improve the vibration / drop strength of joints obtained of thermo plastic materials.

PROCESS OF JOINING TWO PLASTIC PARTS USING MOULDING BACKGROUND OF THE INVENTION FIELD OF THE INVENTION
The present invention relates to a process of joining two plastics parts / components/hollow bodies using molding and ,in particular, to a process of joining two plastics parts / components especially two hollow-components involving molding using thermo-plastic material. Importantly, the process of the invention would enable producing plastic bodies by effective joining of plastic halves/parts using molding as an alternative to welding which would be simple to carry out and would favour complete hermetic sealing with improved strength and rigidity. Also, the thermoplastic sealing of the invention is adapted to further improve the vibration / drop strength of joints obtained of thermo plastic materials.
BACKGROUND ART
Various products may include two or more plastic elements which are to be permanently joined or interconnected. Such plastic elements can be interconnected by the use of a suitable adhesive or, by appropriate selection of material and processes, directly integrally bonded or welded to each other.
One typical application is the joining of the top and bottom halves of a fluid reservoir encapsulated in a power steering system which finds wide application in passenger cars, truck, etc. The reservoir assembly needs to withstand oil temperatures, be leak proof at pressurised conditions, etc.

In contemporary art, welding is often employed for joining plastic elements, wherein the members are mounted in engagement and coupled to an ultrasonic welding electrode or horn. In accordance with well-known processes, the horn, in turn is coupled to an electro acoustical energy source to establish high frequency vibratory motion of the coupled elements. The high frequency vibration results in the softening of the plastic material, and a welding of the two elements upon terminating of the vibration and hardening of the softened or molten plastic materials in a process called molecular fusion.
However due to the use of fillers (glass filler, wood filler, etc.) in plastic material like nylon, during the welding process these filler content comes to the welding surface. This results in poor welding whereby only 60 to 70% hermetic sealing is achieved generally. Further, the welding consistency depends on the horn tuning which in turn depends on the final welding results wherein the predictability of the final results cannot be contemplated prior to the manufacture of the products. This necessitates the rigorous use of non-destructive testing to ensure quality standards in products which increase the cost of the final product. This, of course, requires careful and costly manufacturing and assembly processes, it would be desirable to eliminate the necessity for expensive forming of the component parts and permit component manufacture with relatively large tolerances. Whereby it is desirable to provide a process that would overcome problems encountered in conventional coupling of plastic products.
Moreover for joining of plastic components it is important to ensure that the joint parts to be sealed are properly positioned against one another to favour the sealing between the components to be joined. For such purpose while interlocking arrangements between the components are desired but releasing such plastic components with interlock

configurations from the mould is found difficult and lead to complexities in tool making involving loose inserts.
It would be apparent that such complexities of the molding and / or obtaining of tools for moulding plastic parts with complex features make such molding of plastic components also complex and cost extensive.
Also, while provision of thermoplastic moulding is known in case of required joining of hollow plastic bodies /halves with complete hermetic sealing it is important to ensure that the joint section can withstand pressures as low as about 3 to 4 bar pressure and to achieve the same the joint should be high strength and rigidity to effectively bond with respect to the joining halves/parts. Thus in case of such simple external thermo plastic sealing the bonding there between the top and bottom halves/parts of the plastics bodies is found not of desired specification such as to ensure 100% hermetic sealing.
OBJECTS OF THE INVENTION
It is thus the basic object of the present invention is to provide for an effective sealing between two halves of plastic parts / components / hollow bodies, which would enable avoiding the cost and complexities of weld joint and advantageously and synergistically favour obtaining joints involving plastic materials injected as a sealant as well as a joining mechanism.
A further object of the invention is directed to provide for an effective sealing between I two halves of plastic parts / components / hollow bodies which would be adapted to

withstand pressures as low as about 3 to 4 bar pressure and thus provide for moulded joint of high strength and rigidity.
Another object of the present invention is directed to provide for an effective sealing between two halves of plastic parts / components / hollow bodies, which would enable avoiding the cost and complexities of weld joint and at the same time be adapted to ensure 100% hermetic sealing.
Another object of the present invention to provide for an effective sealing between two halves of plastic parts / components / hollow bodies, avoiding the cost and complexities of weld joint and also ensure proper seal seating of the components/halves to be joined to favour effective injection molding of the plastic material for effective joining of the two halves without complexities of corresponding molding tools and /or in removal of the parts out of the molding tools when the molding is complete especially in plastic materials which involves fillers like glass, wood etc.
Another object of the present invention is directed to favour simple and cost effective sealing of the plastic parts to be joined by way of a selective groove and projection combination on both the halves, which would facilitate simplicity in the manufacture of the top and bottom halves especially with filler materials and also enable obtaining a complete high strength sealing at the joint.
Yet another object of the present invention is directed to an improved and effective W-shaped thermoplastic sealing which would be adapted to cover not only the peripheral external surfaces of the halves to be joined but also extend internally in the space/groove

there between the faces of the two halves facing one another for improved sealing of the two plastic components / hollow bodies.
Yet another object of the present invention is directed to a W-shaped sealing section for effective sealing of two plastic parts / hollow components involving a closer pitch adapted to increase strength and rigidity of the sealing joints.
Yet another object of the present invention is directed to a W-shaped joint sealing for joining of two plastic parts / components / hollow bodies which would have effective and improved vibration / drop strength.
A further object of the present invention is directed to a W- sealing section for joining of two plastic part / components/ hollow bodies which would be adapted to ensure 100% hermetic sealing of the joint to produce high strength and rigid hermetically sealed plastic bodies.
Another object of the present invention is directed to provide plastic materials obtained of injection molding of two parts with the plastic materials injected as a sealant as well as a joining mechanism.
Further object of the present invention is directed to provide a plastic material obtained of two parts such as top and bottom halves of the reservoir, which would be 100% hermetically sealed with desired improved strength and rigidity of the seal.

A further object of the present invention is directed to a provision of sealed joint plastic bodies involving injection molding which is controllable! and consistent to provide plastic bodies obtained of two components with uniform and dejsired strength and rigidity.
A further object of the present invention is directed td eliminate the complex welding process and machinery for joining two plastics components / bodies and provide for a simpler and cost effective manner of producing such joined plastic bodies for a variety of end use / application.
A further object of the present invention is directed to provide for sealed joint plastic bodies involving injection molding which is controllable and can be adapted for mould joining without requiring modifications of existing gajdgets and equipments for such moulding and joining of plastic components.
Another object of the invention is directed to provide; products with all the requisite industry quality standards and finds application wherever there is a need for high levels of hermetic sealing such as in cylindrical reservoir of power steering systems of passenger cars, trucks, etc.
SUMMARY OF THE INVENTION
Thus according to the basic aspect of the present invention there is provided a process of joining of two plastic parts/components with thermoplastic materials comprising:

providing the plastic parts/components to be joined pressed against one another at the joining faces and with cooperative externally flanged /ring regions thereof;
said externally flanged/ring region of one said plastic component facing the other plastic component having at least one protruding portion which is adapted to seal seat against a corresponding at least one grooved portion in the at least one other plastic component such as to together further define at least an externally extending open /grooved portion there between the flanged /ring edges of the parts/components regions thus joined ;
providing a substantially W shaped thermoplastic sealing by extruding at said flanged/ring edges of the parts/components such that the thermoplastic seal material sets and seals with respect to the flanged connecting surface portions both externally and also internally in the said open/grooved portion there between the flanged edges of the parts/components being joined for an effective substantially W shaped three pronged thermoplastic joint of the components.
According to a preferred aspect the process of joining of two plastic parts/components with thermoplastic materials of the invention comprises:
providing the plastic parts/components to be joined pressed against one another at the joining faces with cooperative externally flanged /ring regions thereof;
said externally flanged/ring region of one said plastic component facing the flange/ring region of the other plastic component which is having at least one protruding portion

adapted to seal seat against a corresponding at least one grooved portion in the other said component such as to together further define an externally open/grooved portion there between the flanged edges of the parts/components;
providing a substantially W shaped thermoplastic sealing by extruding at said flanged edges of the parts/components such that the thermoplastic seal material sets and seals with respect to the flanged/ring connecting surface portions both externally and also internally in the said open/grooved portion there between the flanged/ring edges of the parts/components for effective all around W shaped grip and joining of the components.
According to yet further preferred aspect the process of producing hollow plastic body by joining of two hollow plastic parts/components by moulding a thermoplastic seal /joint materials of the invention comprises:
providing the hollow plastic parts/components to be joined pressed against one another at the joining faces which have a cooperative externally flanged /ring regions thereof;
said externally flanged /ring region of one said hollow plastic component facing the other hollow plastic component which is having a protruding portion adapted to seal seat against a corresponding grooved portion in the other hollow plastic component such as to together further define an externally open/grooved portion there between the flanged edges of the two hollow plastic parts/components;

providing a substantially W shaped thermoplastic sealing by extruding at said flanged edges of the hollow plastic components such that the thermoplastic seal material sets and seals with respect to the said flanged connecting surface portions both externally and also internally in the said open/grooved portion there between the flanged edges of the hollow plastic parts/components for an effective leak proof /hermetically sealed three pronged seal and joining of the hollow components.
In the above process the plastic parts /components are adapted to be properly seated before injection moulding of the thermoplastic material for joining of said components/parts. Importantly, the said projection and groove arrangements are provided on both the plastic components/parts/hollow bodies for better seating and joining of the parts.
Advantageously, the W shaped thermoplastic sealing is selectively provided to have a closer pitch adapted to increase the strength and rigidity of the joint obtained. Also, the said protruding portion adapted to seal seat against a corresponding grooved portion are both adapted to favour easy release of the formed article form the mould.
The said plastic materials being joined and the thermoplastic joint material used can be selectively obtained to be of different materials.
According to another aspect of the invention there is provided a plastic body obtained of joining of two plastic parts/components from thermoplastic materials comprising:

the plastic parts/components pressed against one another at their joining faces and with cooperative externally flanged /ring regions thereof;
said externally flanged region of one said plastic component facing the other plastic component having at least one protruding portion adapted to seal seat against a corresponding at least one grooved portion in at least one other component such as to together further define at least an externally open/grooved portion there between the flanged/ring edges of the parts/components;
a substantially W shaped thermoplastic sealing at said flanged/ring edges of the parts/components such that the thermoplastic seal material seals with respect to the flanged connecting surface portions both externally and also internally in the said open /grooved portion there between the flanged edges of the parts/components for an effective substantially W shaped three pronged thermoplastic joint of the components.
According to a further preferred aspect the plastic body obtained of joining of two plastic parts/components from thermoplastic materials in accordance with the invention comprises:
the plastic parts/components pressed against one another at the joining faces with cooperative externally flanged/ring regions thereof;
said externally flanged/ring region of one said plastic component facing the other plastic component which is having a protruding portion adapted to seal seat against a corresponding grooved portion in the other component such as to together further define

an externally open/grooved portion there between the flanged/ring edges of the parts/components;
a substantially W shaped thermoplastic sealing at said flanged edges of the parts/components such that the thermoplastic seal material seals with respect to the flanged /ring connecting surface portions both externally and also internally in the said open /grooved portion there between the flanged edges of the parts/components for effective all around three pronged grip and joining of the components.
According to yet another preferred aspect of the invention there is provided a hermetically sealed hollow plastic body obtained of joining of two hollow plastic parts/components using a thermoplastic seal /joint materials comprising:
the hollow plastic parts/components pressed against one another at the joining faces with cooperative externally flanged /ring regions thereof;
externally flanged/ring region of one said hollow plastic component facing the other hollow plastic component which is having a protruding portion adapted to seal seat against a corresponding grooved portion in the other hollow plastic component such as to together further define an externally open /grooved portion there between the flanged edges of the two hollow plastic parts/components;
a substantially W shaped thermoplastic sealing by extruding at said flanged edges of the hollow plastic components such that the thermoplastic seal material sets and seals with respect to the said flanged /ring connecting surface portions both externally and also

internally in the said open/grooved portion there between the flanged edges of the hollow plastic parts/components for an effective leak proof /hermetically sealed three pronged seal and joining of the hollow components.
Importantly, the plastic parts /components are selectively configured/adapted to be properly seated against one another. The said projection and groove arrangements are provided on both the plastic components/parts/hollow bodies. Advantageously, the W shaped thermoplastic sealing achieves a selective closer pitch adapted to increase the strength and rigidity of the jointed product. Also, the W sealing section favors achieving improved vibration and drop strength of the joint.
It is thus possible by way of the above discussed method to provide high strength and hermetically sealed joint of two halves of plastic parts by injection molding of a plastic materials and in particular the provision of W-sealant section to provide for joined plastic bodies including hollow joint plastic bodies which would be adapted to favour increased strength and rigidity of the sealant at the joint. Importantly, as apparent from the above the W-sealant section proposed under the present invention is selectively provided to have a closer pitch and is directed to increase the strength and rigidity of the joint. Moreover, such W-sealant section of the sealant of the present invention is adapted to improve the vibration and drop strength of the joined body obtained involving such W-joint.
As apparent from the above further aspect of the invention the present invention by way of the projection and groove formation in the halves to be joined on one hand favors seal

seat arrangement and on the other hand avoids the complexities of difficult interlock formation of the parts and their corresponding need for complex molding tools.
Advantageously, the W-sealing section of the invention not only provides for sealing of the joint edges externally but also internally in the opening/grooves there between the faces of the two halves facing one and another which is specifically and selectively adapted to favour better withstanding of pressure and is found to be capable of withstanding pressure as low as 3 to 4 bar pressure. This is possible because the W-sealing section of the present invention is adapted to cover both the surfaces of the externally protruding projection/rings of the top half and the bottom half of the plastic body to be joined. This provides for W-sealing section with increased strength and rigidity due to its closer pitch apart from favoring improving the vibration / drop strength.
Thus in accordance with the present invention the W-sealing section of the invention unlike the simple external sealing of the joint edges ensures 100% hermetic sealing. Advantageously, also the selective W-sealing in accordance with the invention favors the joining material to cover more surface area and therefore, improved bonding there between the top and bottom halves of the plastic body.
Advantageously, in accordance with the further aspect of the invention the top and bottom halves are provided with grooves where another plastic material is filled through injection process. The two halves for such purpose can be held together as inserts in a molding tool. The plastic material is thus injected into the groove of top and bottom

halves and subsequently molded. The plastic material thus injected is adapted to act as a sealant as well as joining materials.
The details of the invention, its objects and advantages are explained hereunder in greater detail in relation to non-limiting exemplary illustrations as per the accompanying figures

DETAILED DESCRIPTION OF THE FIGURES
Reference is first invited to Figure 1, which illustrates in accordance with an embodiment the joining of two components involving the conventional welding at the joints. Such welding is conventionally known as ultra sonic welding and is adapted to join two components such as top (TH) and bottom halves (BH) of a reservoir. The ultra

sonic frequency produced by the machine is directed to make the plastic materials to bond due to molecular fusion.
It is known to carry out such ultra sonic welding involving complex and cost extensive fixtures and accessories such as welding horn, which is a horn, generally made of aluminum with tungsten coating generally for glass filled nylon materials. As the glass filled nylon material is a semi-crystalline material the glass content comes to the welding surface during the welding process. This leads to poor welding and only about 60-70% hermetic sealing is obtained.
Moreover, such welding to join plastic parts is a specialized process wherein the welding consistency largely depends on the horn tuning. The tuning frequency further depends on the final welding results. Thus, involving such welding process the efficacy of the joint and its predictability is extremely difficult.
Reference is now invited to accompanying figures 3 and 4, which illustrates the injection molding thermoplastic W seal section (WS) joining achieved under the present invention. As in the case of the weld joining of figures 1 and 2, the injection molding in accordance with the invention is adapted to join the top (TH) and bottom halves (BH) of the reservoir.
In particular, as apparent from figure 4 the top and bottom halves are provided with grooves (GR) where another plastic material is filled through injection process. The two halves are held together as inserts in a molding tool. Thereafter, a plastic material (PM) is injected into the external opening /groove (GR) of the top and bottom halves and

molded. The plastic materials thus injected acts as a sealant as well as joining mechanism.
Importantly, as clearly apparent from figure 4, the injection molding joint of the invention by way of the provision of opening/groove configuration of two halves provides for a substantially W-shaped molding (WS).
Such W-shaped sealant section (WS) in the injection molding of the invention is directed to achieve superior strength and can withstand pressures as low as 3 to 4 bar pressure. Advantageously, as further apparent from figure 4, the W-sealing section covers both the surfaces (F1/F2) of the ring / flanged projection of the top half (TH) and surfaces (F3/F4) of the bottom half (BH). In particular, both the surfaces Fl and F2 of the flanged projection (TH) and both the surfaces F3 and F4 of the flanged projection (BH) are covered by the W-sealing of the present invention. Such a W-sealing section provides for a closer pitch, which increases the strength and rigidity of the thermoplastic joint which can not be obtained by a simple external surface joining of the two components. Also, the W-sealing section is adapted to improve the vibration and drop strength of the joint of the present invention.
Advantageously also, the groove section and the projection (PR) in the halves for proper seating are adapted such that the same does not obstruct or affect the molding involving the molding tools in particular, the projection in grooves are adapted such that removal of the parts out of the molding tools after the molding is complete with plastic material especially the ones which have fillers like glass is not a problem and there is also no complication by way of any required provision of loose inserts in the tool making

process. Thus the projection and groove combination provided on both the halves on one hand facilitate proper seating of the tool components in a seal seat manner and on the other hand also favour obtaining the W-sealing for better strength and rigidity.
Importantly it is found that the W-sealing achieved by way of the present invention ensure 100% hermetic sealing since the joining material covers more surface area than that of simple external seal and therefore bonding with the top and bottom halves is much better and complete.

2. A process of joining of two plastic parts/components with thermoplastic materials

providing a substantially W shaped thermoplastic sealing by extruding at said flanged edges of the parts/components such that the thermoplastic seal material sets and seals with respect to the flanged/ring connecting surface portions both externally and also internally in the said open/grooved portion there between the flanged/ring edges of the parts/components for effective all around W shaped grip and joining of the components.
3. A process of producing hollow plastic body by joining of two hollow plastic parts/components by moulding a thermoplastic seal /joint materials comprising:
providing the hollow plastic parts/components to be joined pressed against one another at the joining faces which have a cooperative externally flanged /ring regions thereof;
said externally flanged /ring region of one said hollow plastic component facing the other hollow plastic component which is having a protruding portion adapted to seal seat against a corresponding grooved portion in the other hollow plastic component such as to together further define an externally open/grooved portion there between the flanged edges of the two hollow plastic parts/components;

providing a substantially W shaped thermoplastic sealing by extruding at said flanged edges of the hollow plastic components such that the thermoplastic seal material sets and seals with respect to the said flanged connecting surface portions both externally and also internally in the said open/grooved portion there between the flanged edges of the hollow plastic parts/components for an effective leak proof /hermetically sealed three pronged seal and joining of the hollow components.
4. A process as claimed in anyone of claims 1 to 3 wherein the plastic parts /components are adapted to be properly seated before injection moulding of the thermoplastic material for joining of said components/parts.
5. A process as claimed in anyone of claims 1 to 4 wherein said projection and groove arrangements are provided on both the plastic components/parts/hollow bodies for better seating and joining of the parts.
6. A process as claimed in anyone of claims 1 to 5 wherein the W shaped thermoplastic sealing is selectively provided to have a closer pitch adapted to increase the strength and rigidity of the joint obtained.
7. A process as claimed in anyone of claims 1 to 6 wherein the said protruding portion adapted to seal seat against a corresponding grooved portion are both adapted to favour easy release of the formed article form the mould.
8. A process as claimed in anyone of claims 1 to 7 wherein the said plastic materials being joined and the thermoplastic joint material used are different.

9. A plastic body obtained of joining of two plastic parts/components from thermoplastic
materials comprising:
the plastic parts/components pressed against one another at their joining faces and with cooperative externally flanged /ring regions thereof;
said externally flanged region of one said plastic component facing the other plastic component having at least one protruding portion adapted to seal seat against a corresponding at least one grooved portion in at least one other component such as to together further define at least an externally open/grooved portion there between the flanged/ring edges of the parts/components;
a substantially W shaped thermoplastic sealing at said flanged/ring edges of the parts/components such that the thermoplastic seal material seals with respect to the flanged connecting surface portions both externally and also internally in the said open /grooved portion there between the flanged edges of the parts/components for an effective substantially W shaped three pronged thermoplastic joint of the components.
10. A plastic body obtained of joining of two plastic parts/components from
thermoplastic materials comprising:

corresponding grooved portion in the other component such as to together further define
an externally open/grooved portion there between the flanged/ring edges of the
parts/components;
a substantially W shaped thermoplastic sealing at said flanged edges of the
parts/components such that the thermoplastic seal material seals with respect to the
flanged /ring connecting surface portions both externally and also internally in the said
open /grooved portion there between the flanged edges of the parts/components for
effective all around three pronged grip and joining of the components.
11. A hermetically sealed hollow plastic body obtained of joining of two hollow plastic parts/components using a thermoplastic seal /joint materials comprising: the hollow plastic parts/components pressed against one another at the joining faces with cooperative externally flanged /ring regions thereof;
externally flanged/ring region of one said hollow plastic component facing the other hollow plastic component which is having a protruding portion adapted to seal seat against a corresponding grooved portion in the other hollow plastic component such as to together further define an externally open /grooved portion there between the flanged edges of the two hollow plastic parts/components;
a substantially W shaped thermoplastic sealing by extruding at said flanged edges of the hollow plastic components such that the thermoplastic seal material sets and seals with respect to the said flanged /ring connecting surface portions both externally and also internally in the said open/grooved portion there between the flanged edges of the hollow plastic parts/components for an effective leak proof /hermetically sealed three pronged seal and joining of the hollow components.

12. A plastic body as claimed in anyone of claims 9 to 11 wherein the plastic parts
/components are selectively configured/adapted to be properly seated against one
another.
13. A plastic body as claimed in anyone of claims 9 to 12 wherein said projection and groove arrangements are provided on both the plastic components/parts/hollow bodies.
14. A plastic body as claimed in anyone of claims 9 to 13 wherein the W shaped thermoplastic sealing is having a closer pitch adapted to increase the strength and rigidity of the jointed product.
15. A plastic body as claimed in anyone of claims 9 to 14 comprising said plastic bodies
being joined having fillers of glass, wood and the like and are of different material than
the thermoplastic joint material.
16. A process of joining of two plastic parts/components/hollow bodies with
thermoplastic materials and a hermitically sealed plastic body/hollow body substantially
as herein described and illustrated with reference to the accompanying figures.
